Metal Melting & Casting Safety Guide
Safety is the most important aspect of metal casting. Working with molten metal involves extreme temperatures, hazardous fumes, and potential fire risks. This guide covers everything you need to know to operate your furnace safely.
Personal Protective Equipment (PPE)
Always wear the following PPE when operating a furnace or handling molten metal:
- Face shield: A full-face heat shield protects against splashes and radiant heat. Wear safety glasses underneath.
- Heat-resistant gloves: Use gauntlet-style gloves rated for at least 1,000°F. Ensure they fit properly and allow dexterity for handling tongs and tools.
- Leather apron: A heavy leather or fire-resistant apron protects your torso and legs from spills and splatter.
- Leather boots: Closed-toe, leather boots with no synthetic materials. Pant legs should go over the boots, not tucked in, so spilled metal can flow out.
- Fire-resistant clothing: Wear natural fiber clothing (cotton or wool). Never wear synthetic fabrics — they can melt and adhere to your skin. A fire-resistant jacket is recommended for industrial use.
- Respirator: Use a respirator rated for metal fumes when melting metals that produce hazardous fumes (zinc, lead, brass). Ensure adequate ventilation in addition to the respirator.

Safe Operating Procedures
- Inspect before use: Check the furnace, crucible, tongs, and all equipment for damage before every session. Replace any cracked or worn components.
- Pre-heat gradually: Bring the furnace and crucible up to temperature slowly to avoid thermal shock, which can crack refractory linings and crucibles.
- Charge metal carefully: Add metal to the crucible in manageable pieces. Never overload. Pre-heat solid metal before placing it in the melt to remove moisture.
- Monitor temperature: Use a pyrometer to track the melt temperature. Never exceed the crucible's rated temperature or the metal's pouring temperature by more than 100°F.
- Skim safely: Use a pre-heated skimming tool to remove dross and slag. Keep the tool dry — any moisture contacting molten metal can cause a violent explosion.
- Use proper tongs: Use crucible tongs that match your crucible size and shape. Practice lifting a cold crucible before doing it hot. Never lift a crucible that is cracked or damaged.
- Pour with control: Pour molten metal in a steady, controlled stream. Keep the pour height low to minimize splashing. Never pour over wet or damp surfaces.
- Shut down properly: Allow the furnace to cool naturally. Do not quench hot components with water. Clean the furnace interior after it has fully cooled.
Workspace Requirements
- Non-flammable surface: Place your furnace on a concrete, metal, or firebrick surface. Never operate on wood, plastic, or combustible flooring.
- Clearance: Maintain at least 3 feet of clearance around the furnace from any combustible materials, walls, or overhead structures.
- Ventilation: Ensure adequate ventilation to remove fumes and gases. For indoor use, a fume hood or exhaust fan is essential. For gas furnaces, always operate outdoors or in a well-ventilated area with no enclosed spaces.
- Dry environment: Never operate a furnace in a wet or damp area. Keep the workspace dry — moisture is the most dangerous hazard when working with molten metal.
- Organized space: Keep tools, ingot molds, and pouring area organized and within reach. A cluttered workspace increases the risk of accidents.
- Fire extinguisher: Keep a Class D fire extinguisher (rated for combustible metal fires) within arm's reach. A bucket of dry sand can also be used to smother small metal fires.
- No distractions: Do not use your phone, listen to music on headphones, or allow distractions while operating the furnace. Full attention is required at all times.
Fire Prevention
- Clear the area: Remove all combustible materials from the furnace area, including paper, cardboard, wood shavings, and flammable liquids.
- Never use water on a metal fire: Water reacts violently with molten metal and can cause an explosion. Use a Class D extinguisher or dry sand only.
- Gas leak checks: For gas-fired furnaces, check all connections with a soapy water solution before each use. Never use a flame to check for leaks.
- Electrical safety: For electric furnaces, inspect power cords and plugs for damage. Use a dedicated circuit rated for the furnace's power draw. Keep electrical connections away from heat.
- Hot surface awareness: Furnace exteriors can reach dangerous temperatures. Post warning signs and keep children and pets away from the work area.
Molten Metal Handling
- Treat all metal as hot: Assume any metal in or near the furnace is at dangerous temperature. Never touch metal without verifying it has cooled.
- Prevent moisture contact: Even a small amount of water in contact with molten metal can cause a steam explosion that sprays metal in all directions. Ensure all tools, molds, and surfaces are bone-dry.
- Use proper pouring molds: Molds must be pre-heated and dry. Cold or damp molds can cause violent metal splatter when filled.
- Never leave molten metal unattended: Always stay with the furnace while metal is molten. Unattended melts can overheat, boil, or breach the crucible.
- Dispose of waste properly: Allow dross, slag, and unused metal to cool completely before disposal. Never pour liquid metal into trash or containers not rated for high temperatures.
Emergency Precautions
- Have an emergency plan: Know the location of your nearest emergency exit, fire extinguisher, first aid kit, and phone before starting work.
- First aid for burns: For minor burns, cool the area with clean, running water for at least 20 minutes. Do not apply ice, butter, or ointments. Seek medical attention for any burn larger than the palm of your hand or that blisters.
- Metal splash in eyes: Immediately flush eyes with clean water for 15 minutes and seek emergency medical attention. Never rub the affected eye.
- Fire response: If a fire starts, turn off the furnace (or gas supply) if safe to do so. Use a Class D extinguisher or sand. Evacuate and call 911 if the fire cannot be controlled.
- Crucible failure: If a crucible breaks or leaks, immediately step back, turn off the furnace, and let the metal solidify before cleaning up. Do not attempt to move or pour from a damaged crucible.
- Never work alone: Always have a second person present who can call for emergency help. If you must work alone, keep a charged phone within reach and inform someone of your activity.
